Fifth / reverse gear and back cover BF DOHC

1 - Back Cover;

A warning

Before assembly, clean the gearbox housing solvent.

Clean all removed parts (except for sealed bearings) and seal surfaces with solvent and dry them with compressed air.

Clean all holes with compressed air and check that they are not contaminated.

When using compressed air for cleaning the channels and holes, wear protective goggles as taken off pollution can cause damage to health.


Dismantling

PERFORMANCE ORDER
1. Set the gearbox on the stand OK130 990 007 with adapter OK130175011A.
2. Remove the bearing and release fork.
3. Remove the dipstick oil.
4. Remove the speed sensor.
5. Remove reversing light switch.
6. Remove the back cover.

A warning

To remove the back cover, lightly tap on the back of the nylon hammer.

Do not reuse unscrewed the lock nut.


7. adaptation OK201 323 021 lock the gearbox output shaft.
8. At the same time turn the gears 1st and 2nd gear, not to crank the gearbox output shaft.
9. Bend the lock nut locking plate shoulders.
10. Remove the lock nut from the primary and secondary shaft and remove the cone ring reverse gear and clutch synchronizer from a primary shaft.

A warning

Do not reuse the used cylindrical pin.


11. Fine and knockout hammer beat out a cylindrical pin plug of inclusion of 5th transfer.
12. At the same time, assembly, remove the synchronizer ring, fork 5th gear, sliding sleeve 5th gear, synchronizer ring and the clutch gear.
13. Remove the 5th gear transmission output shaft.
14. Remove the plug latch and, using a magnet, remove the spring and steel ball.
15. Remove the bolt countershaft reverse gear.
16. Remove the gearbox housing.

A warning

To remove the gearbox, lightly tap it with a hammer nylon.


17. Remove the magnet.
18. Remove the countershaft gear and reverse gear.
19. Remove the three screws and remove the control unit.
20. Remove the set lever spring.
21. Disengage the gears of the 1st and 2nd gears. Fine and knockout hammer beat out a cylindrical pin fork 1st / 2nd gear.

A warning

Do not reuse the used cylindrical pin.


22. Remove the stem and fork 1st / 2nd gear.
23. Fine and knockout hammer beat out a cylindrical pin plug 3 th / 4th gear, remove the plug 3 th / 4th gear shift lever rod 3-ej / 4th transfers.
24. Remove the E-shaped retaining ring fixation rod 5th / reverse gear.
25. Fine and knockout hammer beat out a cylindrical pin plug fifth / reverse gear and remove the fork 5th / reverse gear lever and shift shaft 5th / reverse gear.
26. At the same time, remove the primary and secondary shaft assembly.
27. Remove the differential.

Assembly


A warning

Before installation, lubricate the outer ring of the bearing of differential.


PERFORMANCE ORDER
1. Place the differential in the gearbox housing.

A warning

Be sure not to damage the oil seal ring when installing the input shaft.

Before installation grease a working edge of a sealing ring.

Grease the second external ring of the bearing in the transmission housing.


2. Install the assembled primary and secondary shaft in the gearbox housing.
3. Install the plug 3 th / 4th gear sliding sleeve in the 3rd / 4th gear, then insert the stem of the 5th / reverse gear fork and place in a pin mounting rod 5th / reverse gear.

A warning

At installation use a new cylindrical pin.


4. Align the lever of a rod of switching of 5th / reverse gear with rod 5th / reverse gear and fix the cylindrical pin.
5. After installing the rod of the 3rd / 4th gear fork in the 3rd / 4th gear, set the fork 3rd / 4th gear selector rod lever in 3rd / 4th gear.

A warning

At installation use a new cylindrical pin.


6. Align the shift lever rod 3rd / 4th transfers with a rod and fix the cylindrical pin.
7. Align the shift shaft 3rd / 4th gear shift fork 3rd / 4th gear and fix the cylindrical pin.
8. Assemble the shift fork 1st / 2nd gear sliding sleeve with the 1st / 2nd gear and set the rod first / second gear.

A warning

At installation use a new cylindrical pin.


9. Align the rod of switching of 1st / 2nd gear shift fork 1st / 2nd gear and fix the cylindrical pin.

A warning

At installation use a new E-shaped retaining ring.


10. Install the E-shaped retaining ring on the shaft 5th / reverse gear.

11. Align the projection of the lever in the reverse lever shaft 5th / reverse gear and the lever on the reverse clutch housing.
12. Install new O-ring on the opposite shaft gear.

A warning

Install the sealing ring so that it is aligned in the outer groove.


13. Insert the shaft in the reverse gear shift lever.
14. Install the pin.
15. Establish the lever spring and fix bolts.

The inhaling moment: 7,8-11,3 N ??? m

16. Install the control unit and fix bolts.

The inhaling moment: 7,8-11,3 N ??? m


A warning

When you install the control unit, consider the length of the bolt. (Bolt length A is greater than B).


17. Install the intermediate shaft and the reverse gear.
18. Install magnet.

A warning

Clean sealant from the mating surfaces of clutch housing and gearbox.


19. Apply a thin coat of sealant Threebond 1216T or 1216TB on interfaced surfaces of clutch and gearbox.
20. Install the gearbox housing on the clutch housing and tighten bolts.

The inhaling moment: 18,6-25,5 N ??? m

21. Screw the bolt countershaft reverse gear.

The inhaling moment: 18,6-25,5 N ??? m


A warning

Since the length of the spring clamps is different from each other, properly select and install the spring into place.

The length of the spring retainer: 5th / rear year more than 1-oj / 2nd, 3rd / 4th gear.

Apply sealant to the threaded plug retainer.


22. Establish a steel ball and a spring retainer and screw cap.

Torque: 15-20 N ??? m

23. Install the counter shaft fifth gear.

A warning

Since the synchronizer ring shape different from each other, the assembly needs to be considered.
The synchronizer ring reverse gear has teeth missing in three places.

Pay attention to the direction of fitting the sleeve gear 5th gear.
Length: A> B


24. Install the sleeve gear 5th gear, gear 5th gear and synchronizer ring.

A warning

Install the oil groove bushing gear 5th gear from the gear wheel of 5th transfer.


25. Install the fork 5th gear into the groove of the synchronizer of 5th transfer.

26. Install the synchronizer.

27. Replace the input shaft sleeve and the synchronizer cone ring reverse gear.

A warning

At installation use a new cylindrical pin.


28. Secure the fork 5th gear cylindrical pin.
29. At the same time turn the gears 1st and 2nd gear, not to crank the gearbox output shaft.
30. adaptation OK201 323 021 lock the gearbox output shaft.

A warning

At installation use a new lock nut.


31. Tighten the lock nut and lock it by loosening the locking plate bend beads locknut.

Torque: 127-206 N ??? m

32. The dial indicator, measure the backlash gear 5th gear and reverse taper bushing.

Backlash:
Gears 5th transfer: 0,07-0,39 mm
Cone sleeve backing: 0.1-0.25 mm

If the play exceeds the allowable limits, disassemble and re-assemble the gearbox.


A warning

Clean sealant from the mating surfaces of the cover and the rear gear case.


33. Apply a thin coat of sealant Threebond 1216T or 1216TB on interfaced surfaces of the gearbox and the rear cover.
34. Replace the back cover taking into account the provisions of recesses for cone sleeve backing and fix bolts.

The inhaling moment: 7,8-11,3 N ??? m

35. Ustanovimte puck at reversing light switch and replace the switch.

Torque: 20-24,5 N ??? m

36. Install the speed sensor to the speedometer driven gear.

The inhaling moment: 7,8-11,3 N ??? m

37. Establish the plug on the draft of a gear.
38. Install the bearing and release fork.
39. Remove the gearbox from the stand OK130 990 007 with adapter OK130175011A.
